Don't soak foam in gear oil. Use a 10-30w or similar, or a foam filter oil. Note that if it's a Honda OEM filter it will be pre-oiled.

You want around 0.020" of running clearance, cold. Generally Honda built engines so that if you left out the head gasket (which is 0.20") you'll still have 0.20" running clearance... so with most combinations you'll be safe removing that amount. Direct measurements are always preferre...

Yeah, I'd just keep an eye out for a complete engine or bottom end and swap the entire thing. They're still pop up occasionally.

That's a better solution than welding; at least you can take it apart without a grinder. My concern would be around weakening crank around that spot, but these motors don't generate that much torque in the first place.

Also, take a close look at the Honda switch. Many can be rebuilt if you're careful, take apart and clean contact surfaces.

Pull up the factory wiring diagram from the service manual. Huh, you're right. I just check the online parts fische and can't find the levers anywhere. I did find aftermarket levers, and looks like CRF50 is the same, so assume whole design is probably alike. There's tons of china knockoff of either ...

Bearings are a generic item, as are seals, but all are available new from Honda dealer or online. This is not a simple repair; it's one of the most technically complex on these bikes.

A small front rack to mount a basket, or a basket mount, would be just the thing. Sounds like a business opportunity calling. On shifting stopped bike, I used to bump the clutch out while stopped and in neutral to get the gears moving, then drop it into first if it wouldn't go in from a standstill. ...

I would go with custom rear rack and panniers. But that's me. I remember these auto-shift engines. I don't recall rolling off throttle 100%, it was more like you backed off a bit and then shifted to next highest gear. Downshift was same but note you couldn't use it to slow down nearly as effectively...
