How to fix stripped crank splines

I pulled a boneheaded move and didn’t properly torque the drive face nut. It came loose while riding and I spun the splines off the crank. Given the less-than-perfect design I am sure I’m not the first to do this so I am hoping someone has some tips for fixing it.

Let me know if you can think of a way to get the drive face attached to the crank again.

I’m thinking of drilling a hole through both sides of the drive pulley, pinning them together and then making an oversized washer that goes under the nut and catches the bumps on the outboard drive face. Then double nut the drive face on so it can’t loosen up under torque. Thoughts?

And the answer is probably still "No".

Put fresh crank seal, rollers, clutch and belt on...then weld the pulley on. Make sure the pulley is in the exact spot it needs to be. After that, she’s done!

Here’s what I ended up with:
I drilled a hole through the crank, cut a slot in the pulley face and pinned it together. Then I put a rubber ring around the pulley standoff to hold the pin in.

I figure the crank is basically junk now any so this will at least let me get a few more miles out of it.

On a side note, if anyone has a cheap crank for sale...

That's a better solution than welding; at least you can take it apart without a grinder. My concern would be around weakening crank around that spot, but these motors don't generate that much torque in the first place.

That’s what I figured. If anyone else tries this I recommend cutting the channel in the pulley first. That way you can use it to locate your drill bit when drilling through the shaft.

I am a little worried about fatigue cracking. I’ve got 6135 miles on the bike right now, if it breaks, I’ll try to remember to post the mileage at that point.

Yeah, I'd just keep an eye out for a complete engine or bottom end and swap the entire thing. They're still pop up occasionally.
