trains420 - Ok, you said it first. Belt widths, length, bosses, shims, ramps and weights are handful. I'm still working at it :) If you have energy on this topic - creation of graphics showing the relationship of the components would beat words for many.

I think all is figured out here, Wheelman-111's "Varios and Bosses and Shims, Oh My!" topic has info too.

Has anybody tried a kymco ZX trans cover and not had to shim?

Greetings:

I actually purchased a new Kymco ZX cover a while back. It didn't need shimming, mainly because it didn't fit at all. It's much longer than stock, 1-piece. The front holes align but of course the rear ones don't.

The cover that does fit is the SYM DD50 (I presume... Got it used from a Forumista). Using the Kymco fixed front pulley, which has a considerably shorter kickstarter "castle", I'm no longer using shim washers behind the cover. I do have a triple-thick gasket however.

It could be pure Superstition: Not sure if I need it or not, but it's what I have handy so I use it. Anyway, the Kymco and perhaps the SYM front outer pulley sheave will improve kickstarter clearance issues thanks to the shorter Castle. Cheap too.

Okay, because i have the kymco zx front pulley with the shorter castle, and it still binds unless I shim with washers, i'm tired of shimming, so I need to take a picture of a trans gasket then convert that to a CAD file so my buddy can cut a few out from his waterjet at work. Might have to use a few of those depending on material thickness cuz at 1/8inch, a sheet of 4x8 aluminum is expensive. I'd have to get a group buy going to afford that.

AF05E - Engine i tested the KYMCO Pulley on the rear and it fit with no mods. I haven't tested it with a belt yet. I will post pictures in a little bit.

Don't get me wrong here: I really hope this can work! Particularly with the Malossi 7.83:1 gears, the AF05 could use the shorter belt-drive ratio that the ZX trans can confer.

I'm not surprised that the rear pulley fits; the clutch and rear pulleys interchange with the 16 blocks.

You may find that there's an issue in finding a suitable belt. The only longer belts available to my knowledge are 18mm wide. The 05 crank is pretty short. The splined section of the 05 crank is shorter still.
Shimming out the boss will put the outer drive face beyond the reach of those splines. A modified outer face could overcome this, but the machine work would be considerable.
However the results would be worthwhile.

ive used cheapo 669x18 belts that actually measured less than 17mm. i used a 1mm shim on the stock af16 boss and no shims on the kicker cover. i also used same belt with just the af16 boss, and it worked out just fine. belt just didnt drop in the vari all the way, so preventing the belt from riding all the way up on the clutch, but even like that i still noticed improvement... ohh ya and im also running polini for ruckus vari not sure if that changed my out come over a af16 vari.
